What TPO Actually Is
TPO is a thermoplastic single-ply membrane. It arrives in wide rolls, is laid over insulation, and the overlaps are fused with hot air into one continuous sheet. That welded seam is the defining characteristic of the system — it does not depend on an adhesive holding its bond for twenty years.
The surface is typically white and reflective. On a flat commercial roof in the DFW Metroplex, where the cooling season is long and most of the mechanical equipment sits on the roof itself, that reflectivity reduces heat load on the building and on the units running above it. It is the most common single-ply choice on flat commercial roofs here for that reason.
Specification Decisions That Matter
Two TPO roofs on the same building can have very different service lives. These are the variables that drive the difference.
Heat-Welded Seams
TPO seams are fused with hot air into a single continuous sheet. An adhesive seam relies on a bond that ages; a welded seam is the membrane itself.
Reflective White Surface
The membrane reflects rather than absorbs solar gain. On a DFW building running rooftop HVAC through a long cooling season, that shows up on the utility bill and in equipment run time.
Membrane Thickness
TPO is commonly specified at 45, 60, or 80 mil. Thicker membrane carries more reserve against foot traffic, hail bruising, and weathering, and generally supports a longer manufacturer warranty term.
Mechanically Attached
Fastened through the membrane into the deck along seam lines. Faster to install and usually the lower-cost option, with more membrane movement in wind.
Fully Adhered
Bonded across the entire substrate. Smoother finished surface, better wind uplift performance, and a higher installed cost.
Details and Terminations
Pipe boots, curb flashing, pitch pans, and wall terminations are where a single-ply roof is won or lost. Field membrane rarely fails first.
What Makes a TPO Roof Fail Early
Seam Separation
A cold weld or a skipped section of weld looks fine on install day and opens later. This is the most common source of leaks on a TPO roof.
Punctures from Foot Traffic
Service crews walking to HVAC units drive grit into the membrane. Walk pads along traffic routes cost very little compared with the repairs they prevent.
Hail Bruising
North Texas hail can fracture the membrane's reinforcing scrim without an obvious surface hole. Damage often shows up as a leak a season later.
Flashing Detail Failure
Penetrations, curbs, and parapet terminations move with the building. Details installed without allowance for that movement are the first things to open up.
TPO or Modified Bitumen
Modified bitumen is a multi-ply asphalt-based system. It is heavier, more forgiving of foot traffic, and well suited to smaller roofs crowded with equipment where crews are up there regularly. Its dark surface absorbs heat rather than reflecting it.
TPO suits large, relatively open roofs where cooling load is a real cost and there is enough uninterrupted area to lay membrane efficiently. On a roof with dozens of penetrations, the advantage narrows, because the detail work is the same either way.

How long does a TPO roof last in Texas?
Service life depends mostly on membrane thickness, quality of the detail work, and how much foot traffic the roof takes. Thicker membrane and clean details last longer. Manufacturer warranty terms scale with thickness and system type, and most warranties require documented maintenance to stay in force.
Is TPO better than modified bitumen?
Neither is better in the abstract. TPO's reflective surface reduces heat gain and its heat-welded seams are strong, which suits large open roofs with high cooling load. Modified bitumen is multi-ply and tolerates heavy foot traffic well, which suits smaller roofs crowded with equipment and regular service access.
Can TPO be installed over an existing roof?
Sometimes. It depends on the condition of the existing system, how much moisture is trapped in the insulation below, and what the deck and local code will allow. If the substrate holds moisture, covering it traps the problem instead of solving it. The inspection determines this before anything is specified.
Does TPO hold up to hail?
Thicker membrane over a sound insulation layer resists impact better than thin membrane over a soft substrate. Hail can still fracture the internal scrim without leaving an obvious hole, so a roof should be inspected after any significant storm even if it is not leaking yet.
What causes a TPO roof to leak?
In order of frequency: seam separation, flashing details at penetrations and curbs, punctures from foot traffic, and standing water sitting against a compromised detail. Very few TPO leaks originate in the open field of the membrane.
